Fabric Filter Maintenance: Lecture Guide

The fabric filter, also called the baghouse or the bag filter, is the dust collection workhorse of the cement plant: it cleans the process gases at the kiln, the raw mill, the cement mill, the coal mill, the clinker cooler and the material handling points, and it protects the atmosphere, the equipment and the product quality. The Fabric Filtration and Its Place in the Plant

The fabric filter separates the dust from the gas by the filtration through the porous fabric: the dusty gas enters the filter housing, passes through the filter media, the dust is retained on the media surface as the dust cake, and the clean gas exits through the outlet. The dust cake is the active filtration layer: the freshly formed cake filters the finest particles, and the filtration efficiency increases as the cake builds, while the pressure drop across the filter increases with the cake thickness, which creates the need for the periodic cleaning. The cleaning removes the dust cake from the media, the pressure drop falls, and the filtration cycle repeats: the filtration and the cleaning are the two phases of the continuous operation.

The fabric filters are used throughout the cement plant, in the applications with the different gas volumes, temperatures, dust concentrations and dust characteristics. The kiln system uses the fabric filters or the electrostatic precipitators for the kiln gas, with the gas volumes of the hundreds of thousands of cubic meters per hour; the raw mill and the cement mill use the fabric filters for the mill vent gas, with the high dust concentrations; the coal mill uses the fabric filter for the coal dust, with the explosion protection requirements; the clinker cooler uses the fabric filters or the electrostatic precipitators for the cooler gas; and the material handling points, the crushers, the conveyors, the silos and the packers, use the small fabric filters for the dust collection. The fabric filter is the dominant technology for the cement plant dedusting, and its maintenance is one of the largest maintenance programs of the plant, with the thousands of bags per plant and the millions of operating hours.

The place of the fabric filter in the plant defines the maintenance environment and the maintenance priorities: the filters operate continuously, with the dusty gas, the hot and the humid conditions, the abrasive particles and the corrosive components, and the filter failures affect the emissions compliance, the production (the filters protect the mill fans and the process), the product quality (the collected dust is returned to the process) and the health and the safety. The maintenance of the fabric filters is therefore the compliance-critical and the production-critical work, and the professional maintenance program is the subject of this lecture.

The Design and the Components of the Fabric Filter

The fabric filter is designed for the application: the gas volume, the dust load, the temperature, the chemistry, the space and the compliance requirements define the filter size, the configuration and the components. The main components of the fabric filter are the housing, the hoppers, the filter bags with the cages, the cleaning system, the gas distribution system, the inlet and the outlet, the instrumentation and the auxiliaries.

The housing is the steel structure that contains the filtration: it is divided into the compartments for the maintenance isolation, with the dirty gas side and the clean gas side separated by the tube sheet. The housing is insulated and possibly heated for the cold applications, to prevent the condensation and the corrosion, and it is provided with the access doors, the platforms and the lighting for the inspection and the bag replacement. The hoppers are the pyramidal or the conical bottoms of the housing, where the collected dust accumulates and is discharged through the rotary valves or the screw conveyors to the dust return system. The hopper design includes the dust evacuation, the air ingress prevention and the material bridging prevention, with the hopper heaters for the hygroscopic dusts and the rapping or the air cannons for the sticky materials.

The filter bags are the heart of the filter: the cylindrical fabric elements, typically 130 to 200 millimeters in diameter and 2 to 6 meters long, mounted on the tube sheet and supported by the wire cages. The bags are the replaceable wear parts, and their number ranges from the dozens in the small filters to the thousands in the large kiln filters. The cages are the wire structures that support the bags against the collapse, and they are made of the carbon steel or the stainless steel with the corrosion protection. The bag-to-cage fit, the seal at the tube sheet, the bag length and the tension are the critical installation details, and the installation quality determines the bag life and the filter performance.

The cleaning system is the mechanism that removes the dust cake: the pulse-jet system, the reverse-air system and the shaker system, and the pulse-jet is the dominant technology in the modern plants. The pulse-jet system cleans the bags with the compressed air pulses: the nozzles and the venturis at the top of the bags, the blow pipes and the diaphragm valves, and the pulses are triggered by the timer or by the pressure drop. The reverse-air system cleans with the low-pressure reverse gas flow, and the shaker system cleans with the mechanical shaking, and the two systems are used in the older installations and the special applications. The cleaning system also includes the compressed air supply, the dryers and the filters for the pulse-jet, and the cleaning air handling for the reverse-air.

The gas distribution system ensures the uniform gas flow through the filter: the inlet duct, the distribution plates and the baffles direct the gas evenly across the filter, the outlet duct collects the clean gas, and the dampers isolate the compartments. The instrumentation measures the pressure drop across the filter, the gas temperature, the outlet dust concentration, the cleaning air pressure, the hopper levels and the compartment pressures, and the signals are connected to the control room with the alarms. The auxiliaries include the fans, the rotary valves, the screw conveyors, the heaters, the air cannons and the explosion protection equipment, and each auxiliary is part of the maintenance program.

The Filter Media and Their Selection

The filter media are the functional element of the fabric filter, and the media selection determines the filtration efficiency, the pressure drop, the bag life and the operating cost. The media are characterized by the fiber material, the construction, the finish and the treatment, and the selection is made for the application: the gas temperature, the chemistry, the dust characteristics, the humidity and the cleaning system.

The fiber materials used in the cement industry include the polypropylene, the polyester, the acrylic, the PPS, the aramid, the P84 and the PTFE membranes, and each fiber has its temperature capability, its chemical resistance and its mechanical properties. The polyester is the standard media for the temperatures up to 150 degrees Celsius, with the good abrasion resistance and the moderate chemical resistance, and it is used for the cement mill, the raw mill and the material handling filters. The acrylic is used for the humid and the moderately aggressive applications, the PPS for the sulfur-containing gases at the temperatures up to 190 degrees Celsius, the aramid for the temperatures up to 200 degrees Celsius, the P84 with the triangular cross-section for the fine filtration and the high temperatures, and the PTFE membranes for the highest efficiency and the difficult dusts. The fiber selection is the balance of the temperature capability, the chemical resistance, the filtration efficiency, the cost and the life.

The construction of the media includes the woven fabrics, the needle felts and the membrane laminates. The woven fabrics have the open structure and the lower efficiency, and they are used with the dust cakes in the reverse-air and the shaker filters. The needle felts are the non-woven media with the fiber matrix and the high efficiency, and they are the standard media of the pulse-jet filters, with the surface filtration and the low pressure drop. The membrane laminates, the PTFE membranes on the felts, provide the surface filtration with the highest efficiency, the easy cleaning and the excellent cake release, and they are used for the strict emission limits and the difficult dusts. The finish of the media includes the singeing, the calendering, the heat setting and the anti-static treatments, and the finishes improve the surface, the dimensional stability and the safety.

The media selection is made with the dust and the gas analysis: the temperature profile of the gas, including the excursions, the chemical composition, the sulfur, the alkali and the moisture, the dust characteristics, the fineness, the abrasiveness, the hygroscopicity and the stickiness, the emission limit and the operating mode. The selection process also includes the economics: the media cost, the life, the pressure drop and the energy, and the maintenance cost, and the selection is the total-cost decision, not the first-cost decision. The media supplier provides the recommendation, and the plant verifies the selection with the trial installations in the critical applications.

The media maintenance includes the bag inspection, the cleaning, the patching and the replacement, and the media knowledge of the maintenance team, the materials, the limitations and the failure modes, is the foundation of the bag management. The common media failure modes are the thermal damage, the chemical attack, the abrasion, the mechanical damage and the blinding, and the failure analysis identifies the cause and directs the corrective action, which is the subject of the troubleshooting section.

The Cleaning Systems and Their Operation

The cleaning system removes the dust cake from the bags, and the cleaning effectiveness determines the pressure drop, the bag life and the filter performance. The pulse-jet cleaning system is the dominant technology, and its operation and maintenance are the main subjects of this section, with the reverse-air and the shaker systems covered as the older technologies.

The pulse-jet system operates with the compressed air: the air is supplied at the pressure of 3 to 6 bar, dried and filtered, and distributed to the blow pipes above the bags, with the diaphragm valves controlling the pulses. The cleaning cycle is triggered by the timer, which pulses the rows of the bags in the sequence, or by the pressure drop, which triggers the cleaning when the pressure drop exceeds the setpoint. The pulse creates the reverse air jet through the venturi at the bag top, the bag flexes, and the dust cake is released and falls to the hopper. The cleaning settings include the pulse pressure, the pulse duration, the pulse interval and the row sequence, and the settings are optimized for the pressure drop and the bag life: the excessive cleaning, the high pressure or the frequent pulses, damages the bags and increases the energy, and the insufficient cleaning raises the pressure drop and reduces the gas flow.

The operation of the cleaning system is monitored with the pressure drop, the compressed air consumption, the valve function and the visible emissions: the rising pressure drop with the constant gas flow indicates the cleaning problem, the falling pressure drop with the constant gas flow can indicate the bag leakage or the gas bypass, and the visible emissions indicate the bag failures. The compartment pressure drop measurements identify the compartments with the problems, and the cleaning system can be tested compartment by compartment. The compressed air quality is critical: the water and the oil in the compressed air contaminate the bags, cause the blinding and the corrosion, and the air dryer and the filters are maintained as part of the cleaning system.

The reverse-air system cleans with the low-pressure reverse gas: the compartments are isolated, the reverse gas is drawn through the bags from the clean side, the bags collapse and the cake is released. The reverse-air system operates with the lower air consumption and the gentler cleaning, and it is used with the woven and the felt media in the older installations. The shaker system cleans with the mechanical shaking of the bag frame, and it is used in the small filters with the woven media. The maintenance of the reverse-air and the shaker systems includes the valves, the dampers, the shaker mechanisms and the drive components, and the principles of the pressure drop control and the bag protection apply to all the systems.

The cleaning system maintenance includes the valve inspection and the replacement, the blow pipe and the nozzle alignment, the venturi inspection, the compressed air system maintenance, the dryer and the filter servicing, and the cleaning settings review. The cleaning system is the mechanism that the operator adjusts and the maintenance keeps reliable, and the professional practice defines the cleaning parameters, monitors the results and documents the changes, which is the discipline of the filter operation.

The Operation Parameters and the Monitoring

The fabric filter performance is governed by the operation parameters, and the monitoring of the parameters is the daily window into the filter condition. The main parameters are the gas flow, the air-to-cloth ratio, the pressure drop, the temperature, the humidity, the dust concentration and the gas composition, and each parameter has its target range and its alarm limits.

The gas flow and the air-to-cloth ratio are the sizing parameters: the air-to-cloth ratio is the gas flow divided by the filter area, and the ratio determines the filter size and the operating pressure drop. The ratio is set by the design for the application, and the operation must not exceed the design ratio, because the higher ratio raises the pressure drop, reduces the cleaning effectiveness and shortens the bag life. The gas flow is measured and the filter load is monitored, and the process changes that increase the gas flow, the mill operation, the temperature changes and the duct leakage, are managed within the filter capacity.

The pressure drop is the master parameter of the filter operation: the pressure drop across the filter is the sum of the housing losses and the media losses, and it reflects the dust cake thickness, the cleaning effectiveness and the filter condition. The pressure drop is monitored continuously, with the target band defined by the design, the alarm at the high limit and the intervention procedures. The rising pressure drop causes the reduced gas flow, the reduced mill performance, the higher fan energy and the reduced production, and the falling pressure drop with the constant conditions can indicate the bag leakage or the gas bypass. The pressure drop trends are reviewed daily, and the deviations are analyzed with the compartment measurements and the inspections.

The temperature and the humidity govern the condensation and the media life: the gas temperature must be kept within the media limits, above the dew point to prevent the condensation, and below the media maximum to prevent the thermal damage. The condensation is the enemy of the fabric filter: the water vapor condenses in the filter, the dust cakes become wet and sticky, the bags blind and the corrosion attacks the housing, and the condensation is prevented by the temperature control, the insulation, the hopper heating and the pre-coating during the start-ups. The humidity spikes, the process upsets and the start-ups are the times of the condensation risk, and the operation monitors the temperature with the alarms and the interlocks.

The dust concentration and the gas composition complete the monitoring picture: the inlet dust concentration sets the dust load on the filter, the outlet dust concentration is the compliance parameter, measured with the continuous emission monitoring systems and the periodic manual measurements, and the gas composition, the sulfur, the moisture and the corrosive components, affects the media and the housing. The monitoring also includes the compressed air pressure, the hopper levels and the rotary valve operation, and the complete parameter set is the filter dashboard that the operation and the maintenance share.

The Maintenance Program and the Inspections

The maintenance program of the fabric filter is the organized system of the inspections, the servicing, the bag management and the repairs, and it is the core of the professional filter maintenance. The program is based on the risk and the condition: the critical filters, the kiln and the mill filters, are maintained with the highest rigor, and the filter condition is assessed with the inspections, the monitoring and the bag management data.

The maintenance program includes the routine servicing, the periodic inspections and the major overhauls. The routine servicing is performed on the daily and the weekly basis: the visual walk-down of the filter, the hopper level checks, the rotary valve operation, the compressed air system, the instrumentation and the leak checks. The periodic inspections are performed on the monthly and the quarterly basis: the compartment-by-compartment inspection of the bags, the cages, the tube sheet, the cleaning system and the housing, with the bag condition recorded and the damaged bags marked. The major overhauls are performed on the annual or the biannual basis, with the full filter inspection, the bag replacement campaign, the cleaning system overhaul and the housing repairs, coordinated with the plant stops.

The inspection of the bags is the key activity of the filter maintenance: the bags are inspected visually, with the flashlights and the mirrors, for the dust streaks, the holes, the tears, the abrasion marks, the discoloration, the stiffening and the blinding, and the bag condition is graded. The dust streaks on the clean side of the bags indicate the leaks, the holes and the tears indicate the mechanical or the thermal damage, the abrasion marks indicate the cage or the neighbor contact, the discoloration and the stiffening indicate the chemical or the thermal attack, and the blinding indicates the condensation, the oil contamination or the irreversible cake. The inspection results are recorded in the bag condition register, which is the data of the bag life analysis and the replacement planning.

The bag management includes the spare parts, the installation, the life tracking and the replacement planning. The spare bags are stored in the clean, dry and dark conditions, with the rotation of the stock, and the bag quality is verified at the receipt, the dimensions, the materials and the certificates. The bag installation follows the defined procedures: the cage inspection, the bag cleaning and the positioning, the bag-to-tube sheet sealing, the cage insertion, the bag tensioning and the leak checks, and the installation quality is verified with the light checks and the compartment pressure tests. The bag life is tracked by the installation date, the operating hours and the condition, and the replacement planning uses the life data, the inspection grades and the stop schedule to plan the replacement campaigns. The bag life in the cement applications ranges from 1 to 5 years depending on the application and the conditions, and the life extension is the continuous goal of the maintenance.

The maintenance of the other components completes the program: the cages are inspected for the corrosion and the damage and replaced with the bags, the tube sheet is inspected for the sealing and the corrosion, the cleaning system is serviced with the valve and the nozzle maintenance, the hoppers are inspected for the wear and the bridging, the rotary valves are maintained with the seal and the bearing checks, and the housing is inspected for the corrosion, the insulation and the leaks. The inspections are documented with the checklists, the photos and the reports, and the documentation is the evidence base of the filter management.

The Troubleshooting and the Repair

The troubleshooting of the fabric filter is the systematic analysis of the symptoms to identify the causes, and the repair is the correction of the causes. The professional troubleshooting follows the logic: define the symptom, measure the data, inspect the filter, analyze the causes and implement the corrections, and the process is documented so that the knowledge accumulates.

The most common symptoms and their causes are the following. The high pressure drop with the normal gas flow indicates the cleaning problems, the blinding, the excessive dust load or the media damage, and the diagnosis proceeds with the compartment tests, the cleaning system checks and the bag inspection. The visible emissions at the outlet indicate the bag leaks, the tube sheet seal failures, the gas bypass or the damaged media, and the diagnosis proceeds with the compartment isolation, the light tests and the dust streak identification. The reduced gas flow with the rising pressure drop indicates the filter restriction, and the reduced gas flow with the normal pressure drop indicates the fan or the duct problems, which are outside the filter. The condensation and the corrosion indicate the temperature and the humidity problems, and the hopper problems, the bridging and the plugging, indicate the dust characteristics or the discharge problems.

The troubleshooting of the cleaning problems covers the compressed air system, the valves, the nozzles and the settings: the low air pressure, the water in the air, the leaking or the stuck valves, the misaligned nozzles and the incorrect settings are the common causes, and the corrections are the air system maintenance, the valve replacement, the nozzle alignment and the setting optimization. The troubleshooting of the bag failures covers the thermal, the chemical, the abrasion and the mechanical damage: the thermal damage from the temperature excursions is corrected by the temperature protection, the chemical damage from the corrosive gases by the media selection and the process control, the abrasion from the high velocities and the particles by the gas distribution and the media choice, and the mechanical damage from the cages, the installation and the cleaning by the handling and the installation procedures.

The repair of the filter includes the bag replacement, the cage replacement, the tube sheet repairs, the housing repairs, the hopper repairs and the cleaning system repairs. The bag replacement is the most frequent repair: the failed bags are identified, replaced with the qualified spares, and the replaced bags are recorded, with the failed bag analysis for the cause confirmation. The repairs of the housing and the hoppers are the steel repairs with the corrosion protection, and the cleaning system repairs are the valve, the nozzle and the air system repairs. The repair quality is verified with the leak checks, the pressure tests and the performance measurements, and the repaired filter is returned to the service with the documented condition.

The Safety and the Environmental Compliance

The fabric filter maintenance is performed in the environment with the hazards, and the safety is the first priority of the maintenance program. The hazards of the filter work include the dust exposure, the respiratory hazards, the confined spaces, the hot surfaces, the electrical hazards, the falls from the height, the moving parts and the explosion hazards in the special applications.

The dust exposure is managed with the personal protective equipment, the respiratory protection, the dust control and the hygiene: the maintenance staff wear the dust masks or the respirators, the dust is controlled with the wet cleaning and the vacuum systems, and the hygiene rules, the washing and the change of the clothing, protect the health. The confined space entry into the filter housing and the hoppers follows the confined space procedures: the permit, the atmosphere testing, the ventilation, the attendants and the rescue equipment. The hot surfaces, the housings and the ducts, are protected with the insulation and the signage, and the electrical work follows the lock-out tag-out procedures. The work at the height follows the fall protection procedures, the platforms, the guardrails and the harnesses, and the moving parts, the valves and the fans, are locked out before the work.

The explosion protection applies to the filters handling the combustible dusts, the coal mill filters and the filters on the fuels and the alternative materials: the explosion protection design includes the explosion vents, the isolation valves, the suppression systems and the static grounding, and the maintenance preserves the protection features, the vents are kept clear, the suppression systems are tested and the grounding is verified. The fire hazards in the filters, from the hot dust, the smoldering material and the cleaning system, are managed with the fire detection and the firefighting provisions, and the filter operation includes the fire watch during the start-ups and the abnormal conditions.

The environmental compliance is the purpose of the fabric filter, and the compliance is maintained with the performance, the monitoring and the documentation: the outlet dust concentration is kept within the permit limits, the continuous emission monitoring systems are maintained and calibrated, the periodic measurements are performed, and the emission records are documented for the authorities. The performance data includes the pressure drop trends, the outlet emissions, the bag life statistics, the energy consumption and the maintenance costs, and the analysis identifies the improvement opportunities.

The pressure drop optimization reduces the energy and improves the gas flow: the cleaning settings are optimized for the minimum pressure drop with the acceptable cleaning, the cleaning is synchronized with the dust load, the pulse pressure and the frequency are tuned, and the gas distribution is improved with the baffle adjustments. The bag life optimization extends the bag replacement intervals: the media are selected for the application, the temperature and the chemistry are controlled, the condensation is prevented, the gas distribution is even, the cages are protected and the installation is correct, and the bag life is tracked and the causes of the premature failures are corrected. The energy optimization reduces the fan power and the compressed air: the pressure drop reduction saves the fan energy, the cleaning optimization saves the compressed air, and the operation at the design air-to-cloth ratio saves both.

The optimization also includes the process integration: the filter operation is coordinated with the mill and the kiln operation, the start-ups and the stops follow the procedures that protect the filter, the pre-coating is applied during the cold start-ups, and the bypasses and the recirculations are operated correctly.
